At a glance

  • Years: 2003 to 2010, saloon (E60) and Touring (E61). The facelift came in 2007.
  • Reliability: 2/5. The M54 petrol six is sound, but diesel swirl flaps, N53 injector faults and water and electrics problems pull the car down.
  • DIY: 2/5. Blanking the swirl flaps is a job for a competent home mechanic; most other faults need a workshop.
  • Biggest risks: diesel swirl flaps that break, N53 injector and pump faults, Touring air suspension, and Dynamic Drive or Active Steering repairs.
  • Prefer: a 2.5 or 3.0 M54 petrol six (520i, 525i, 530i), or an M57 diesel with its swirl flaps checked. Avoid: the V8 with its coolant hoses and oil use, and an N53 with no injector or pump record.

Engines and gearboxes

  • 2.5 and 3.0 M54 petrol (520i, 525i, 530i, 2003-2005): prefer. The crankcase ventilation valve clogs from about 80,000-100,000 km. Check it.
  • 2.5 and 3.0 N52 petrol (523i, 525i, 530i, 2005-2007): a sound engine, but watch for oil use, a worn Valvetronic eccentric shaft (the part that varies valve lift) that causes a rough idle, and the same ventilation valve.
  • 3.0 N53 petrol (523i, 525i, 530i, 2007-2010): avoid unless the injectors and high-pressure pump were checked. Repairs are costly.
  • 2.0 N43 petrol (520i, 2007-2010): avoid. The timing chain stretches early, and the injectors and ignition coils fail.
  • V8 N62 petrol (540i, 545i, 550i): avoid. Coolant hoses age and leak, and oil use is common. Hose work is labour-heavy.
  • 2.0 M47 diesel (520d, 2005-2007): avoid unless the turbocharger and swirl flaps were checked. The turbo is the weak point.
  • 3.0 M57 diesel (525d, 530d, 535d): prefer, with the swirl flaps checked. Look for cracks in the exhaust manifold, which cause a cabin smell.
  • 2.0 N47 diesel (520d, 2007-2010): see the BMW N47 diesel guide.
  • Manual gearbox: the clutch wears from about 120,000-140,000 km, and the dual-mass flywheel (a two-part flywheel between engine and gearbox) may need replacing near 200,000 km.
  • ZF 6HP six-speed automatic: prefer with regular oil service. Avoid a car with an oil leak at the gearbox pan.

Before you buy

  1. Diesel: ask whether the swirl flaps were removed and blanking plates fitted, and ask for proof. A broken flap can damage the engine. Bad result: no proof of the work, or a loss of power.
  2. N53 petrol: ask for records of the injectors and high-pressure pump. Bad result: no records, or a rough engine. No repair price is confirmed.
  3. Touring: check the rear air suspension. Ask for records of the air bags and compressor. Bad result: no records of the bags or compressor on a high-mileage car.
  4. Dynamic Drive and Active Steering: look under the car for hydraulic oil at the stabilisers and the steering rack. Test the steering on a straight road. Bad result: oil, a warning light, or a wheel that sits off centre. Recalibration is a workshop job.
  5. xDrive: ask for the transfer case service record. Bad result: no record of work by about 100,000 km.
  6. Automatic: check under the car for oil at the plastic pan. Drive the car in D, D/S and manual, and check that the shifts are smooth. Bad result: oil under the pan or jerky shifts.
  7. Body: check the sills, spare-wheel well, rear wheel-arch flanges, boot lid seams and the front where aluminium meets steel. Use a paint thickness gauge. Bad result: filler under the paint, or rust through a sill.
  8. Water: lift the boot carpet and footwell carpet. Clear the sunroof and scuttle drains. Bad result: damp, water marks or corrosion near the battery and control units.
  9. Front end: lift the car and check the front arms, ball joints, bushings and steering joints for play. Bad result: knocks over bumps or in the steering.
  10. Petrol sixes and V8: look for blue smoke after idling and oil stains under the engine. Ask how often oil was topped up. Bad result: smoke or frequent top-ups.

In detail

Swirl flaps break in diesel engines

Symptoms: loss of engine power. A flap can break or stick, and a broken piece can fall into the engine.

Cause: the flaps can drop a fixing screw or break their spindle, the rod they turn on. Early flaps were steel.

Which cars: the 520d with the M47 (2005-2007) and the 525d, 530d and 535d with the M57 (to 2007). Early 22 mm flaps were still fitted on cars registered up to 2007.

Fix: remove the flaps and seal the openings with blanking plates (machined aluminium with O-rings). In 2004 BMW enlarged the spindle and screw, but the modified flap also failed. CarWiki says that if a flap enters the cylinder, engine damage is certain.

Cost: blanking plates from 193.68 GBP (PMW, year not stated). The same dealer calls the job a fairly easy DIY task for a competent person.

N53 injector and high-pressure pump faults

Symptoms: the high-pressure pump (the fuel pump that feeds the injectors) and the injectors fail. NOx sensors and ignition coils fail too.

Cause: the piezo injectors (electrically driven fuel injectors) and the pump are costly parts that fail.

Which cars: the N53 petrol engine from 2007 (523i, 525i, 530i).

Fix: replace the faulty injectors or pump. BMW ran a service action on the ignition coils in 2012.

Cost: no confirmed price.

Touring air suspension fails

Touring only (E61). The rear air suspension is standard on the Touring, according to Gebrauchtwagenberater.

Symptoms: the air bags leak, or the compressor fails.

Cause: dirt gets to the air bags and compressor.

Fix: replace the air bags. Auto.ru says the rear shocks and hub bearings are often replaced in the same period.

Cost: parts only. A rear air bellows costs about 79-84 EUR, and a compressor about 388 EUR (German parts shops, year not stated). Gebrauchtwagenberater says a repair can cost as much as the car is worth.

Dynamic Drive and Active Steering faults

Symptoms: Dynamic Drive leaks hydraulic oil and shows a warning in the car's computer. Active Steering can set the steering centre off by up to 90 degrees, or make it stiff.

Cause: the Dynamic Drive stabiliser actuators leak. Active Steering faults sit in its control unit.

Which cars: cars with Dynamic Drive or Active Steering.

Fix: for Active Steering, recalibration and a software update often help. A new control unit costs just under 1,000 EUR.

Cost: Dynamic Drive from 1,300 EUR (Germany, year not stated). Active Steering control unit just under 1,000 EUR (Germany, year not stated).

xDrive transfer case actuator wear

Cause: the plastic gear in the transfer-case actuator (the motor that splits drive to the front axle) wears.

Which cars: xDrive models (525i, 530i, 525xd and 530xd with xDrive).

Fix: replace the gear early, or the actuator later (Auto.ru).

Cost: no confirmed price.

ZF 6HP oil pan leaks

Symptoms: oil on the underside of the gearbox from the pan.

Cause: the plastic oil pan sweats and warps.

Which cars: the 6-speed ZF automatic. Leaks start from about 100,000-120,000 km (Russian press).

Fix: replace the pan or its gasket together with an oil change.

Cost: no confirmed price.

Rust at aluminium joints and wheel arches

Symptoms: paint defects, and rust at the sills, rear wheel arches and boot lid seams.

Cause: the aluminium front end corrodes where it meets steel, and road salt speeds this up. Visible rust often means a poor body repair after an accident.

Which cars: all cars, worst in regions that use road salt.

Fix: aluminium damage needs welding, riveting and structural adhesive.

Cost: no confirmed price.

Sources: Za Rulem: used BMW 5 Series, Kolesa.ru: is a used E60 worth buying

Water in the boot and footwell

Symptoms: a damp boot floor or footwell, and water marks.

Cause: the sunroof and scuttle drains block, and door seals leak. Water runs into the boot, where the battery and control units sit. A clogged drain can also flood the engine control unit.

Which cars: all cars, most often with a sunroof.

Fix: clear the sunroof and scuttle drains, and check the door seals.

Cost: no confirmed price.
