At a glance
- Years: 1990 to 2003. The 1996 facelift brought the long nose; earlier vans have the short nose.
- Reliability: 2/5. Rust, a snapping timing belt, automatic gearbox faults and head gasket repairs are common on old vans.
- DIY: 3/5. Routine service is simple, but welding, injection timing and gearbox work need a workshop.
- Prefer: a dry, rust-free van with a documented timing belt and water pump change.
- Avoid: rusty project vans and automatics with no oil-service record.
Engines and gearboxes
- 2.4 D (AAB, AJA), 78 PS: five cylinders. ADAC calls it almost indestructible, but head gaskets fail and the brake-booster vacuum pump can knock.
- 2.5 TDI (ACV, AUF, AJT, AYY 88 PS; AHY, AXG 151 PS; AXL): ADAC calls the 102 PS version very robust. Keep the belt, water pump and injection pump on time.
- 4-speed automatic: often fails after 100,000 km, see Automatic gearbox faults.

Before you buy
- Probe the sills, arches, windscreen frame, sliding door and rear cross member with a screwdriver. Bad result: soft metal or fresh underseal.
- Ask for belt, tensioner and water pump records. Bad result: no record, or oil mist at the timing cover.
- Drive the automatic cold and warm through all gears. Bad result: flares, jumping out or no top gear. A scanner reads the fault memory.
- Check the coolant and oil for mixing. Bad result: milky oil or overheating.
- Look for diesel under the injection pump. Bad result: a wet pump, rough running or soot. A scanner reads injection timing.
- Check ball joint and tie rod play; bounce the rear. Bad result: clunks, play or a broken spring.
- Check brake lines, calipers, rear cylinders and pressure regulator. Bad result: rust, seepage or a seized regulator.

In detail
Body rust
Rust is the main reason T4s are scrapped. It starts at the windscreen frame, arch edges, sills, sliding door bottom, fuel filler flap and rear cross member. One Russian site notes rust between the second and third windows on the right side of cars up to 1994. The PVC underbody coating cracks and blocked A-pillar drains hold water. promobil says front wings were welded until 1995 and bolted from 1996. Check the sills through their rubber plugs. Pre-facelift vans can be badly rusted.

Timing belt and water pump failure
The water pump is driven by the timing belt. A seized pump bearing tears the belt; on the 2.5 TDI the valves hit the pistons and the head can crack. Watch for coolant loss and oil mist at the timing cover. VW gives 90,000-120,000 km; KFZ Dietrich advises at most 90,000 km or six years. Change the tensioner, idler, water pump and damper with the belt. promobil: belt 550 EUR, water pump 370 EUR (2022).

Automatic gearbox faults
The four-speed automatic often fails after 100,000 km, especially behind a strong diesel. It can jump out of gear when cold, flare, or refuse top gear. autoplenum reports a 1994 Multivan that lost top gear after 20-60 km. Check the fluid at operating temperature and read the fault memory. A fluid and filter change comes first; continued driving burns the clutches. carwiki puts an overhaul at about 2,000 EUR (year not stated). promobil puts the fluid service at about 140 EUR (2022).

Cylinder head gasket and head cracks
Za Rulem reports a 2.4 D head gasket failure at 106,000 km. promobil puts the 2.5 TDI gasket at about 250,000 km, with fine head cracks 80,000 km later. Symptoms are oil and water mixing, milky oil and overheating. The engine bay is tight, so the repair is labour-heavy, and a cracked head needs a new casting. No price is confirmed.

Injection pump faults
ADAC lists the injection pump among the T4's breakdown causes. promobil reports pump leaks from 250,000-300,000 km on the 2.5 TDI; diesel smells and a wet pump are the first signs. The pump sets injection timing, which cannot be set by marks: it needs a dial gauge and a check in VCDS (VW diagnostic software). A wrong setting gives rough running, soot and power loss. promobil puts a replacement pump at 1,050 EUR (2022).

Suspension and steering wear
Za Rulem puts ball joint life at 100,000-120,000 km and notes that the rear shock lower bushing tears near 100,000 km; the van can then wander. Rear coil springs break on loaded vans. Steering racks leak. promobil puts all front ball joints at 610 EUR, tie rod ends with alignment at 580 EUR and four shocks at 670 EUR (2022).

Brakes and brake pressure regulator
These vans are heavy and eat brakes. Rusty lines, corroded caliper guide pins and leaking rear wheel cylinders are common. On cars without ABS the brake pressure regulator seizes; a spray oil sometimes frees it. Rust-weakened brake anchor plates are often missed. AUTO BILD puts front brake parts at 458 EUR with labour and tax on the 2.5 TDI (2002).

Recalls
No recall with a named fault was found for the T4. Check open campaigns by VIN with a VW dealer before you buy.
Maintenance
- Timing belt: every 90,000-120,000 km; KFZ Dietrich advises at most 90,000 km or six years. Change the water pump, tensioner, idler and damper with it.
- Automatic gearbox oil: change it regularly; a skipped service is linked to failures. promobil puts the service at about 140 EUR (2022).
