At a glance

  • Years and engines: 2003-2010. Petrol 1.6, 1.8 and 2.0; diesel 1.6, 1.8 and 2.0 TDCi.
  • Most common: the PowerShift gearbox on the 2.0 TDCi shudders and loses gears. Diesel turbo, EGR and particulate filter faults are also reported.
  • Reliability: 2/5, because turbo, EGR (exhaust gas recirculation valve), DPF (diesel particulate filter) and PowerShift repairs are costly.
  • DIY: 2/5, because gearbox, turbo and EGR work needs a garage. Fluid, battery and tyre checks are simple.
  • Prefer: a petrol car with a manual gearbox and proof of timing belt work.
  • Avoid: a 2.0 TDCi with PowerShift that shudders or leaks oil.

Engines and gearboxes

  • 1.6 petrol, Duratec 100 PS (SHDC) and Ti-VCT 115 PS (SIDA): on the Focus Mk2 1.6 115 PS, the Ti-VCT cam adjusters can stick (AUTO BILD, Kolesa.ru). The timing belt is covered under Maintenance.
  • 1.8 and 2.0 Duratec HE petrol (QQDB, Q7DA, SYDA): ignition coils can fail and cause rough running or misfires. On the Focus Mk2 the timing chain can stretch from about 150,000 km (Auto.ru, Kolesa.ru).
  • 1.6 TDCi diesel (HHDA 90 PS, G8DB 109 PS): the turbocharger can fail, the EGR valve can stick, and charge air hoses can come loose or crack until about 2006 to 2008. See Known issues.
  • 1.8 TDCi diesel (KKDB 115 PS): no fault confirmed in the sources read.
  • 2.0 TDCi diesel (UKMA 136 PS, IXDA 110 PS): the EGR valve, the particulate filter and the PowerShift gearbox are the main risks.
  • 5-speed manual IB5 (shared with the Focus Mk2): second gear can jump out and the synchros and bearings wear.
  • 6-speed manual (on the 2.0 TDCi): no fault confirmed in the sources read.
  • 4-speed automatic 4F27E (2.0 petrol): on the Focus Mk2, the valve body and solenoids wear from about 150,000-200,000 km (Auto.ru, Za Rulem, Kolesa.ru).
  • CVT, Durashift (1.8 petrol and 1.6 TDCi 109 PS, 2005-2007): no fault confirmed in the sources read.
  • Wet PowerShift, 6-speed dual-clutch (2.0 TDCi from 03/2008): a gearbox with its clutches in oil. See Known issues.

Before you buy

  1. On a 2.0 TDCi with PowerShift, drive from rest and in traffic. Shudder, jerks or a lost gear point to the wet PowerShift. Check for oil under the gearbox. A scanner can read stored gearbox faults.
  2. On a 1.6 TDCi, ask for turbo history. Blue or grey smoke, a loud whine or lost power is a bad result.
  3. On a diesel, check for heavy judder or black smoke. Both point to a sticking EGR valve. Ask whether it was cleaned.
  4. On a diesel, ask about DPF cleaning or replacement and check for a DPF warning light. A scanner can read stored filter faults.
  5. On a manual, shift into second and third when cold and when warm. Second gear jumping out or grinding is a bad result.
  6. Turn the wheel at a standstill. A power steering warning light, heavy steering or a howl points to the pump.
  7. Listen for knocks and creaks over speed bumps. Check the last MOT (HU) report for worn suspension.
  8. Check the battery age and the charging voltage. A flat battery or a charge warning light points to the alternator.
  9. Open the tailgate and close it. If it opens by itself, check the handle switch.
  10. Check open recalls for the car's VIN with a Ford dealer.

In detail

Wet PowerShift clutch and mechatronic faults

The 2.0 TDCi from 03/2008 uses the PowerShift (6DCT450), a six-speed dual-clutch gearbox. Its clutches run in oil. Plastic spacers in the clutch basket can break. Debris can then clog the filter and damage the mechatronic (the gearbox control unit). Drivers report shudder, jerks and lost gears. A leaking seal between engine and gearbox lets oil out and damages the clutch. Kolesa.ru puts mechatronic faults from about 30,000 km; a garage post puts the failures at 70,000-120,000 km. On the S-Max, the same 2.0 TDCi PowerShift shows the same faults. The sources give no price for the Mk1.

Fix: a new clutch, and the seal and filter renewed. Prevention: a gearbox oil flush every 60,000 km (see Maintenance).

IB5 manual second gear and synchro wear

On the Focus Mk2, the IB5 five-speed manual wears its synchros (the parts that match gear speeds) and the input shaft bearing. Second gear can pop out, from about 50,000-80,000 km (Auto.ru). Za Rulem puts the wear of synchros, bearings and fifth gear at about 200,000 km. Kolesa.ru adds differential failure after hard starts. The sources give no fix or price in EUR or GBP.

1.6 TDCi turbocharger failure

ADAC names the 1.6 TDCi turbocharger as weak. carwiki.de and gebrauchtwagenberater.de name the diesel turbo as a weak point, most often at high mileage. On the Focus Mk2 1.6 TDCi, AUTO BILD found the oil feed lines coking up near hot exhaust parts and blocking, and the turbo then failing. WhoCanFixMyCar, also on the Focus Mk2, lists loss of power, blue or grey-blue smoke and a loud whine. The sources give no mileage figure and no price for the Mk1.

Diesel particulate filter (DPF) faults

The diesel particulate filter (DPF) traps soot. ADAC lists DPF faults as frequent on 2006-2010 cars. The DPF was optional on the 1.6 TDCi 109 PS and standard on the 2.0 TDCi from 01/2006 (ADAC). AUTO BILD's 2.0 TDCi long-term test car needed an additive treatment at 60,000 km. The test gives a DPF replacement at 600 EUR (Germany, 2006). Check the filter history and look for a DPF warning light.

EGR valve sticking from coking

The exhaust gas recirculation (EGR) valve can stick from coking. ADAC names exhaust gas recirculation as a frequent fault. gebrauchtwagenberater.de reports heavy judder and black smoke on the 1.6 and 2.0 TDCi, in all years, linked to the EGR valve. AUTO BILD, on the Focus Mk2 1.6 TDCi, reports power loss or an emergency mode. The sources give no mileage and no price.

Electric power steering pump (EHPAS)

The electric power steering (EHPAS) uses an electric pump. gebrauchtwagenberater.de says a power steering warning usually means a defective pump. On the Focus Mk2 with the same power steering (not the 1.4 or 1.6), Auto.ru reports the pump control board can burn out. Kolesa.ru names control unit faults and rack knock. The sources give no mileage and no price.

Front suspension bushes and mounts

ADAC's MOT statistics list worn axle suspension as a main fault. carwiki.de says suspension is often flagged at the MOT (HU), on cars up to 2007. Carbuyer (2016) says the front suspension creaks when the bushes dry out, which is not necessarily a problem unless they break up. The sources give no price for the Mk1.

Alternator and starter battery faults

ADAC names the generator (2004-2010) and the starter battery (2008-2010) as frequent faults. carwiki.de says the generator failed more often in the early years, and weak batteries occur in all model years. gebrauchtwagenberater.de reports alternator problems in all years. ADAC's workshop price for a generator, including fitting, is 310-530 EUR (Germany, year not stated).
