At a glance

  • Years: 2003 to 2015. The 2009 facelift brought the common-rail 2.0 TDI, the BiTDI and the seven-speed DSG.
  • Reliability: 2/5. Pump-injector wear, camshaft and flywheel faults, and DSG shift faults add up to big bills.
  • DIY: 2/5. Engine, flywheel and gearbox jobs need a workshop; body repair needs welding.
  • Biggest risks: camshaft and injector wear on the 2.5 TDI, DSG shift faults, EGR cooler failure on the 2.0 TDI, and rust.
  • Prefer: a van with a full service record, no fuel smell in the oil and dry sills. Avoid: pump-injector diesels with rust and no oil records.

Engines and gearboxes

  • 1.9 TDI pump-injector, 86/105 PS (AXC, AXB, BRR, BRS), 2003-2009: five-speed manual.
  • 2.5 TDI pump-injector, 131/174 PS (AXD, AXE, BNZ, BPC), 2003-2009: six-speed manual or 09K automatic. Camshaft, injector and liner faults.
  • 2.0 TDI common rail, 84 to 140 PS (CXG, CAA, CXH, CCH), 2009-2015: the EGR cooler is the main risk.
  • 2.0 BiTDI, 180 PS (CFC), 2009-2015: avoid unless the EGR cooler is already renewed. promobil says failures can come below 100,000 km.
  • 2.0 TSI, 150/204 PS (CJK), 2009-2015: high oil use is reported.
  • Petrol 2.0 (AXA), 115 PS, and 3.2 V6 (BKK), 235 PS: no fault confirmed in the sources read.
  • Manual gearbox: bearings and reverse gears wear, mostly after 200,000 km.
  • 09K six-speed automatic, pre-facelift: keep the fluid changed.
  • DQ500 seven-speed DSG, facelift: see DSG shift faults below.

Before you buy

  1. Start the cold 2.5 TDI and listen for ticking. Check for rough idle or misfires. Bad result: ticking, misfires or a rough idle. A scanner reads misfire codes.
  2. Drive the DQ500 in D through all gears. Bad result: jerks, sudden downshifts or idle shake. A scanner reads mechatronic faults. Ask for the fluid change record.
  3. Pull away in first and reverse. Bad result: judder, or a rattle at idle or on standstill. What Van? gives about 800 GBP or more for the flywheel repair.
  4. Start the cold 2.0 TDI and watch the exhaust. Bad result: white smoke, coolant loss or rising oil use. A scanner reads EGR faults.
  5. Smell the dipstick and check the oil level after a drive. Bad result: a diesel smell, or a level that rises between services.
  6. On cars above 300,000 km, ask for the oil use history. Bad result: high oil use or a capital repair already done.
  7. Look under the engine for coolant. Bad result: puddles, a groaning noise or coolant in the oil.
  8. Check the sills, wheel arches, sliding door rails, tailgate seam and windscreen frame with a screwdriver. Bad result: soft metal, bubbling paint or a poor repair.
  9. Check open recall campaigns by VIN with a VW dealer. Bad result: an open campaign.

In detail

Pump-injector wear and fuel in the oil

The pump-injector (PDE) is one unit per cylinder that pumps and sprays the fuel. Its seat wears, the seals fail, and diesel leaks into the engine oil. Torque Cars says power drops, the engine idles roughly and smokes, and that injectors are hard to reach, so the repair is costly. promobil says ignoring fuel in the oil can lead to engine failure. No price is confirmed.

Camshaft and cam follower wear

The 2.5 TDI camshaft is driven by gears, not a belt. The cam and its followers (hydraulic lifters) wear. Torque Cars lists the symptoms: lost power, misfires and a rough idle. A Kolesa test car had its lifters and possibly the camshaft replaced in advance. No price is confirmed.

Dual-mass flywheel wear

The dual-mass flywheel (DMF) is a two-part flywheel that damps engine vibration. It wears out after about 200,000-300,000 km. Warning signs: judder when pulling away in first or reverse, and a rattle at idle or at standstill. Torque Cars says resting on the clutch pedal at a stop wears it fast. Za Rulem says a rattle left alone can break the starter and crack the gearbox housing. What Van? gives about 800 GBP for the flywheel and clutch (UK, 2013); with a starter, over 1,000 GBP.

DSG DQ500 shift faults

The DQ500 is a seven-speed wet-clutch DSG (dual-clutch gearbox), fitted from the 2009 facelift. Symptoms: jerky shifts, sudden downshifts to second, idle vibration and noise on acceleration. Za Rulem says early versions, before 2011, had clutch-pack jerking that was later fixed. Change the fluid every 50,000 km. gebrauchtwagenberater gives about 1,000-2,000 EUR for a clutch (Germany, year not stated; a quote for DSG in general).

EGR cooler failure

The EGR cooler cools exhaust gas before it returns to the engine. Inside, it can crack or corrode. kfz-dietrich says coolant then enters the exhaust, which causes white smoke on a cold start. Za Rulem says aluminium debris from a corroded cooler causes oil use. promobil says that on the 180 PS BiTDI, metal scores the bores, oil use can reach 4 litres per 1,000 km, and replacement engines are often needed below 100,000 km. kfz-dietrich gives 800-1,400 EUR for a new cooler with coolant (Germany, year not stated).

Cylinder liner coating failure

The 2.5 TDI has an aluminium block with plasma-coated cylinder liners. The coating can break out of the liner and damage the bore. Kolesa says the fix is cast-iron liners or an early Touareg block. No price is confirmed.

Water pump failure

promobil says the water pump fails often on the four-cylinder 1.9 TDI, sometimes before the 90,000 km belt interval. What Van? says early pumps fail around 120,000 km (75,000 miles). Breakerlink lists the warning signs: coolant puddles under the engine, a groaning noise, or rust on the pump. promobil says a seal leak on the five-cylinder 2.5 TDI can put coolant into the oil. Torque Cars advises replacing the pump every 60,000 miles (96,000 km) or at the manufacturer's interval.

Body rust

Rust starts at the sills, wheel arches, sliding door rails, tailgate seam, battery tray and windscreen frame. Breakerlink says bad rust needs grinding and re-spraying. What Van? says rot is mainly found in vans with poor accident repairs or neglect. promobil says underbody protection is often patchy, and rusty springs can break. No cost is confirmed.
